Computers are supposed to be deterministic little critters :-) I recall a few years ago getting exasperated with sharpening for different print sizes. As you describe your workflow producing different results, so too was the problem I was having with sharpening. Some 8x10's or 11x14's looked dandy, others looked to "crispy" with the same settings. So I asked for rules of thumb, a description of what is going on and so forth. At the time, I got several recommendations to use a different utility that is supposed to get good results "automagically." But that's certainly not what I was looking for. I wanted knowledge and control. Then I tried to google around and learn what the algorithms were doing. I recall finding some good info, but I didn't have the mathematical sophistication to follow it all. It was frustrating.
