The challenge is not in manufacturing a CCD of decent "resolution", there are already 5 and 6 megapixel sensor that are MUCH smaller than 24x36mm. The challenge resides in designing a sensor that is thin enough so that it's thickness does not affect the image quality in the corners (since rays are 'bent' more sharply).
